I finally found out how to save large flash movie files. You wouldn't believe the number of forums posing this problem and various work arounds. But none of them ever get to the root of the problem.

Normally you can copy files out of the Firefox cache folder (even while playing) - if you guess the correct file - (bit painful). The shockwave flash plugin lets Firefox cache a file anywhere from 30-60 MB, all the while downloading to a file in your temp folder (flaXX.tmp). If it gets much larger, regardless of the Firefox cache size setting, the cache will stop updating. Also, large flash files almost always dissappear from the cache after downloading.

Any attempt to copy the flaXX.tmp file directly would give a "file in use" error, and the file gets magically removed on closure of the web page or Firefox. The keepvid.com site works with many links, but not all (especially long links). Also GoogleVideo seems to stop downloading prematurely (around 30 MB) even with keepvid direct link download.

All that was required was a tweak of the shockwave flash plugin. This has been bugging me for ages, got it in the end!
The beauty of actually letting flash do it's thing real-time is you can actually watch the video as it plays (like you're meant to) and then save it later.
